Diesel won't start: air in the fuel system and how to bleed it

Where the air comes from, why the engine catches and stalls, the bleeding sequence step by step, and what to do if it still won't start after bleeding.

A marine diesel starts from two things: compression and fuel. Compression fades slowly and gives fair warning. Fuel disappears instantly, and nine times out of ten the culprit is air that has gotten into the line.

The good news: this is fixed by hand in half an hour, with no tool more complex than a 13mm wrench.

How to tell it's air

The signs are recognizable:

  • The engine cranks briskly but doesn't catch at all.
  • Or catches for a second and stalls — there was just enough fuel left in the injectors for that.
  • Or runs unevenly, stumbles and stalls under load, but holds at idle.
  • Bubbles are visible in the filter's clear bowl — that's no longer a guess, it's a fact.

If instead the engine cranks sluggishly and clicks, the problem isn't fuel but the battery. That's covered separately.

Where the air comes from

Before bleeding, it's worth understanding the cause — otherwise the whole thing repeats itself the next day.

  • Ran out of fuel in the tank. The most common and most frustrating case. The gauge on a boat lies almost every time.
  • Changed the filter and didn't bleed after the change.
  • A leak on the suction side — a cracked hose, a dried-out filter cover O-ring, a loose clamp. Here fuel doesn't leak out, air leaks in: you won't see any leak.
  • Pickup off the bottom stirred up sediment, the filter clogged, and the pump drew air through the resulting vacuum.
  • The seal on the fuel lift pump has weakened.

A separate note on the filter cover O-ring: it needs to be replaced with every filter change, not "when it tears." It costs pennies, and a leak through it is the most common cause of a recurring problem.

Bleeding, step by step

The sequence is the same on most engines. What differs is the location of the parts, not the logic.

1. Make sure there's fuel. Open the tank valve. Check the level with a dipstick or through the fill opening, not by the gauge.

2. Find the manual priming pump. It's usually a lever or a knurled plunger on the fuel pump housing or near the filter.

3. Find the air bleed screw on the filter. Loosen it a couple of turns, hold a rag underneath.

4. Pump until fuel comes out with no bubbles. First air will hiss out, then foam, then a steady stream. Tighten the screw before the foam is completely gone — otherwise you'll pump the whole tank through the rag.

5. Move to the next screw along the line — usually on the high-pressure fuel pump. Repeat.

6. If the engine still won't take, bleed the injectors. Loosen the high-pressure line nut on one or two injectors by half a turn, crank the starter in short bursts until fuel appears, then tighten.

Important: don't crank the starter for more than ten to fifteen seconds at a time, with pauses of at least a minute between. Otherwise the starter itself overheats, the battery follows it down, and you end up with a second problem on top of the first.

About modern engines

Many newer diesels have no manual pump at all — bleeding is done with an electric pump when the ignition is switched on. The sequence is the same, just a turn of the key instead of a lever.

And on some engines with a common-rail system, bleeding the injectors yourself isn't provided for at all — the manufacturer explicitly forbids loosening the lines. If yours is one of these, don't go past the filter — call a service.

Check the manual before you pick up a wrench. This is one of those cases where five minutes of reading saves a day.

Bled it, and it still won't start

Then check in order, from the simplest:

  1. Is fuel actually getting there? Disconnect the hose before the pump and pump it: flows — move on; doesn't flow — look for a blockage or a closed valve.
  2. Is the filter clogged? A clogged filter gives the same picture as air.
  3. Is there water in the sump? Most filters have a clear bowl at the bottom. Water shows up as a separate layer.
  4. Is the stop solenoid engaging? It cuts off the supply. If it doesn't click when you turn the key, the engine won't start no matter how much you pump.
  5. Compression. If everything above checks out, the problem is no longer fuel — and that's where servicing begins.

What to keep on board so this doesn't happen again

A small kit that fits in one bag:

  • A complete fuel filter and the cover O-ring for it.
  • A set of clamps.
  • A length of fuel hose of the right diameter, about a meter and a half.
  • Rags and a container for drained fuel.

What to photograph if you need a part

Fuel filters aren't universal: thread, fit, and filtration rating all matter.

  • The engine nameplate, close up — manufacturer, model, serial number. How to read and remove it.
  • The old filter with legible markings, from all sides.
  • The installation location — showing the mounting recess and how much clearance there is above for removal.
  • The removed O-ring next to a ruler.

With this set, both the filter and the O-ring can be sourced, even if the original part number was discontinued long ago.

In short

If the engine caught and stalled, it's almost certainly air. Bleed along the line: filter, pump, injectors if needed. But be sure to find where the air got in, or it will happen again tomorrow. Most often it's the filter cover O-ring, which costs less than a cup of coffee.
