Rigging before a passage: the twenty-minute walk-around that takes the mast off the risk list

What to check from deck and what only from aloft, where it actually fails, how to read a broken strand, and when it's time to replace the shrouds outright.

A mast doesn't come down because of wind. A mast comes down because of one fatigued part — usually a cheap one, and almost always one you could have inspected.

Here's the walk-around that takes twenty minutes before you leave the dock, and separately, what you can only see from aloft.

The rule everything else follows

Standing rigging fails at the ends, not in the middle. Wire on its own lasts a long time. What dies are the terminals, turnbuckles, pins, cotter pins, and the spots where metal meets metal.

So the walk-around isn't organized by wire — it's organized by connection points. Look wherever something is attached to something else.

Turnbuckles and toggles

Grip and wiggle each one. There should be no play.

Look at the threads: check for cracks at the base of the toggle, signs of the threads having worked loose, and whether the locknuts or cotter pins are in place. The cotter pin should be seated and spread, with its ends taped so it doesn't tear sails or hands.

A rust stain seeping out from under a terminal is a bad sign. Crevice corrosion can develop inside a stainless swage where you can't see it, and the stain is the only thing it shows on the outside.

Wires

Run a rag along each shroud, as far down as you can reach. If the rag snags, there's a broken strand there.

One broken strand isn't "nothing to worry about" — it's a signal. The wires within a strand carry equal load, and the first one to break means the rest are already overloaded. From there it fails in a cascade.

A broken strand on a shroud is a reason to replace that wire, not to wrap it in tape.

Shroud pins and attachment bolts

Look for an elongated hole: if a hole has gone from round to oval, the load exceeded what it was designed for. The pin should move freely but not rattle.

Deck fittings

The shroud bases at deck level are where leaks and corrosion work together. Look for darkened gelcoat or bulging around the base: that's water that has gotten in. On a wood or cored deck, this is serious.

Headstay and backstay

Inspect a furling headstay with special care: the furler hides the most heavily loaded section. Turn the foil by hand — it should rotate smoothly, without grinding or binding.

Shrouds at the spreader tips

Where a shroud passes through the spreader tip is the second most common failure point after terminals. Look from deck with binoculars: check for cracks, whether the fitting is secure, and whether the wrapping has slipped.

What you can only see from aloft

You can't check the most important part from deck. Once a season, it's worth going up yourself or sending someone who does this regularly.

  • Upper shroud terminals — the most heavily loaded and most hidden point.
  • Spreader attachment to the mast and the angle it's set at: a spreader should angle slightly upward, not sit horizontal.
  • Sheaves and blocks at the masthead, their wear and free running.
  • Antenna and wiring penetrations, checking for chafe.
  • Halyard blocks and swivels.

Going aloft isn't a heroic stunt. A separate safety line from the halyard, a second person on deck, no solo trips up the mast.

Running rigging

Everything here is simpler and more visible.

  • Cover worn through to the core — replace it, don't just end-for-end the line.
  • A line stiffened by salt grips poorly in a clutch, because it's become hard and slippery.
  • Winches — check whether the pawls click and whether they turn freely. If a winch hasn't been serviced in three years, the old grease has turned to glue.
  • Clutches — check whether they hold under load or creep.

When to replace standing rigging outright

There's no universal answer, but there are commonly accepted benchmarks.

European insurers typically expect replacement every ten years, and more often for boats crossing oceans. What matters isn't years at the dock, but miles sailed and where you sail: the tropics and constant sun age rigging faster.

Clear-cut reasons to replace, regardless of age:

  • a broken strand anywhere;
  • rust stains coming from a terminal;
  • an elongated pin hole;
  • a crack in a toggle or turnbuckle;
  • rigging of unknown age on a boat you've just bought.

That last point deserves its own mention. When buying a boat, the rigging's age is almost impossible to determine, and replacement is a planned expense best budgeted for upfront rather than discovered at sea.

Before a passage, specifically

If you're heading out on a passage rather than a day sail, a few things get added to the walk-around. How a delivery actually works is covered separately.

  • Carry a spare cotter pin, pin, and rigging turnbuckle of the right size.
  • Keep cutters capable of cutting a shroud somewhere accessible, not in the bilge under everything else. If the mast goes over the side, this is the only way to avoid holing the hull.
  • Check that halyards aren't twisted at the masthead — you can't see this from deck, and it's hard to fix at sea.

What to remove if you need a part

Rigging hardware has strict dimensions, and "close enough" doesn't fit.

  • The removed part next to a ruler, from two sides.
  • A close-up of the thread — it determines the type and pitch.
  • Wire diameter, measured with calipers, not by eye.
  • The full installation location, to understand how the part works and what angles it sits at.

With this set, a shop can match the terminal, the turnbuckle, and the pin — rigging hardware comes in a long dimensional range, and a compatible fit is almost always available.

In short

Check the ends, not the middle. Run a rag along each shroud, wiggle each turnbuckle, check the cotter pins, and inspect the deck bases. Twenty minutes before you leave. And once a season, go aloft — because the most heavily loaded point is exactly where you can't see it from deck.
